I normally add just one category for each post. If I take this post as an example - http://www.flightsimx.co.uk/announcements/vulcan-test-flight/ - you can see it is in the "announcements" category. However, I noticed from my stats that someone was viewing http://www.flightsimx.co.uk/uncategorized/vulcan-test-flight/ - I took a look and it did indeed show the correct post, but with a category I hadn't defined for it. If I search my Uncategorized archive, the post is not shown (which is what I would expect).
On further investigation, I notice you can put anything in the category part of the URL - http://www.flightsimx.co.uk/abc123456xyz/vulcan-test-flight/ works, too, with an apparent category of "abc123456xyz"
Is this not going to give the impression of lots of duplicate content to the search engines?

Use a different permalink structure. The one you're using is not recommended.
