Saw this on the support forum: http://wordpress.org/support/topic.php?id=23850

Basically, if the blog is set to only display one post on the index.php page, or if a category/date-based archive page is accessed and only one post matches, then the < !--more-- > is ignored and the whole post is displayed. As others in the aforementioned thread indicate, and for which I agree, the < !--more-- > should always be recognized except for the permalink page for the post, which is the one instance where the entire post should be displayed.
